So I'm going to get my 40B drilled for an overflow and I have 1.5" PVC. The 1.5" bulkheads say they require a 2 3/8" hole . I realize that it will be bigger than the PVC, but an inch bigger seems like a lot to me. Is this correct? I would rather not drill myself and found a glass shop that will do it for $10 a hole.

Ok, just double checking. I'm using the 1.5" PVC for the overflow and getting a Mag 7, or 5, for the return. What size return pipe would you recommend?

Ok, I was just trying to figure out what bulkheads to order. I'm ordering them and the Mag at the same time so I didn't know if I should just order all 1.5" ones or get something smaller for the return.

usually you want the returns to be smaller then the overflow, because if they were the same size the return could easily put more water into the tank then the overflow could drain.

note it can still do this even if its smaller too.

Check what size the magaz7 outlet is or what it calls for...I think its 3/4. My mag9 is 3/4 fittings but I think it calls for 1in lines for optimum for. Its really not hard to drill the holes but if your are only going to do one of each size I guess it would cost about the same as buying a bit. I got started drilling the glass when I bought a Glass-Holes overflow kit and drilled two holes for inch and a half bulkheads and I actually broke the tank...it was tempered glass and I wasn't sure and it was a free tank so I said wth and went for it. But after that I drilled like a dozen holes and haven't had a problem. My current tank has 6 holes in it lol. Just use lots of water, go slow, at medium to high rpm, and use a drill with a clutch in case of binding.

The mag 7 pump has a 3/4" outlet. So I would use 3/4" PVC for your entire return line. Why are you going with 1.5" overflow lines? That's pretty bug for a 40B...

Piece of mind lol? I have two 1.5 for my overflow with a mag9 return. It was an overflow from when I had a much bigger return but was still over sizes for that I think. I think the overflow was rated for 1500 gph.
