It's a good size sump for a 90 gallon. If I were you though, Ill place those baffles a bit closer each other like 1" apart to make the bubble trap more effective. Thats what I did and it works great so far.

Depends on your future plan, but you'll need a skimmer for sure. Id recommend the SWC Xtreme 160 Cone Skimmer. You can find it a shy of $250 shipped. Whether you go with this skimmer or not, you should pick a skimmer first and make a sump around it. My skimmer section has about 10"x10" and the skimmers footprint is 9"x7".

Yea I'm skimmer shopping now, I'm planning on having the first part of the Sump where the overflow comes in placing just live rock in there using it as a filter. What ya think

This is how mine is set up:
Fist chamber : drain and skimmer section
    Second : fuge section
    Third : return section

But I see a lot of people do it this way:
    Left chamber: drain and skimmer
    Middle: return
    Right: fuge
You'd need to use T and ball valve on the drain pipe to feed the left and right chamber.

I don't plan on setting up a fuge, what about this
    first chamber skimmer
    second chamber live rock
    last section return

This is the paint that I used on the stand, thinkI should hit it with some clear coat just as a added layer of protection? [IMG]

Sure it'd work. But fuge is not that hard or complicated to set up. Not to mention, very beneficial to the system. Install some cheap light over it, toss in some macroalgae like chaeto, sand and a rock or two if you like since you're thinking to have the space (chamber) anyway.

I suggested to have the return in the middle because you have a overflow box right in the middle of the tank. So you have straight up plumbing relatively.

Sorry dont know about the paint much. Ill let others answer that :)

Ok maybe I'm confused now. Does the return go back to the overflow? I thought the overflow was the section that water would flow into and feed the sump is this correct.

How many holes does the tank have (inside of the overflow box)? One big one and a small one?
